THE CHALLENGEWhat They Faced
A leading German appliance manufacturer operated a production facility in Poland where isolated production lines had no interconnection — each line ran its own control systems, quality checks, and maintenance schedules with no shared data layer. This fragmentation meant production anomalies on one line could not inform decisions on adjacent lines, and quality control gaps went undetected until finished goods inspection.
Limited IoT visibility left plant managers blind to real-time equipment health. Fixed-interval maintenance schedules resulted in either premature part replacements (wasting money) or unexpected breakdowns (wasting production time). Quality control relied on manual end-of-line sampling rather than continuous in-process monitoring, allowing defects to propagate through production runs before detection.
THE SOLUTIONHow Sensfix Helped
Through the Ericsson S5 consortium, Sensfix integrated its SAAI platform with 5G-connected factory infrastructure at the production facility in Poland. The deployment leveraged multiple connectivity technologies: Bluetooth geo-fencing for asset and personnel tracking within production zones, IP500 Alliance mesh networking for dense sensor coverage across the factory floor, and Siemens PLC integration for direct machine data acquisition from production equipment.
IoT-to-workflow automation connects sensor data streams to intelligent rule engines. When vibration sensors operating at 5KHz on production motors detect anomalous spectral patterns, the system automatically generates a maintenance workflow, assigns it to the appropriate technician, and pre-populates it with the relevant equipment history and recommended repair procedures.
Edge processing on the private 5G network ensures sub-second response times for critical production decisions, keeping latency-sensitive quality control and safety systems operating within real-time constraints. The 5G backbone provides the bandwidth to stream high-resolution camera feeds for visual quality inspection alongside thousands of concurrent sensor data streams.

THE OUTCOMEMeasurable Results
The factory achieved real-time visibility across all connected production systems with automated anomaly detection and workflow triggering. The integration of vibration monitoring, visual inspection, and PLC data created a unified operational picture that was previously impossible with siloed legacy systems.
The deployment served as a flagship project for Poland's 5G Accelerator program, demonstrating the viability of AI-powered smart factory operations over private 5G networks. The architecture proved that industrial AI platforms can operate effectively on 5G edge infrastructure, paving the way for broader rollout across the manufacturer's European production network.
